The first Halloween special in Muppets history, directed and co-written by Kirk Thatcher, arrived on Disney+ on October 8, 2021, running approximately 50 minutes. Puppet construction and design were handled by Puppet Heap, LLC, with Paul Andrejco supervising, Peter MacKennan serving as production coordinator and lead artist, Lauren Attinello as art director, and Mary Brehmer, Michael Bush, Isabelle DuFour, and Henri Ewaskio as principal builders. Brian Henson returned to perform Sal Minella, one of the more noted casting decisions behind the scenes.

The choice of Gonzo and Pepe as leads was partly a matter of performer availability: Dave Goelz and Bill Barretta carry no Sesame Street obligations. Rizzo the Rat, Gonzo's longtime traveling companion, is absent for a straightforward reason — his performer, Steve Whitmire, was dismissed in 2017. On the craft side, the crew singled out the "Old, Withered Gonzo" puppet as a particularly unsettling build, and many of the ghost Muppets' costumes were repurposed directly from The Muppet Christmas Carol.

For the mansion's environments, the production used ARwall technology — real-time LED volume panels in the vein of those developed for The Mandalorian — while the overall visual aesthetic deliberately echoed mid-1990s Muppet films. Most ghost characters were shot individually on green screen and composited into CG settings. The mansion's house number, 924, is a quiet tribute to Jim Henson's birthday: September 24.
